awhile back i posted on the white board a little bit of non-figure custom work i did. it was transforming the kickpanels in my truck to hold a 5 1/2" midrage driver.

so i started phase 2 of the project today. the door panels. i did alot of research to find the right speaker to use in my door and finally settled on a 9" midbass driver by a company called Morel. now going from a 6 1/2" dorr speaker to a 9" isnt easy....but this is how i did it.

step 1- strip off all the factory vinyl and
cut a mounting ring out of MDF with the router. just a few little blocks of wood and some super glue to hole the ring in place temporarily. in this pic u can see the size difference in the factory hole vs the new hole.

step 2- recontour the door. sounds tough, but isnt really. some fabric store fleece (just like Old Navy!) is stretched over the door panel and stapled to the door along the egdes of the newly desired contour lines.

then the fleece is soaked in fiberglass resin and left to harden for 15min.

then the door is flipped and all the covered areas are trimmed away from the new fiberglass shell.

then the back of the panel is backed with 6 layers of fiber glass mat and resin to strengthen the panel.

during dry times i built a display box for out showroom at work. 4 12" subs in a contoured box.

no, i made it to fit a mid-90's s-10 blazer...but its going to sit in out display room. one for an aurora could definitly be made.

that's cool! i am replacing my door speakers in my car with the same size that is in there which is 6x8, and i have 2 10's in the back in separate boxes [img]biggrin.gif[/img]

I have no idea how to do this stuff, but, it looks liek ya did a good job, I always wanted to tackle putting a new system in car, I guess I will someday, but not to the extent of re-doing the doors [img]tongue.gif[/img]

damn...I have two tv's that need to be mounted into the headrests of my denali...maybe I should send them to you and we can work out some trade...

the work looks good...I probably would have ended up driving around with metal exposed door panels...

i can do the headrests, no sweat. done literally hundreds.

UPDATE-

work has progressed, the entire back of the door got 3 full layers of fiberglass to strengthen it. this will keep everything from vibrating.

then the entire door got a skim coat of body filler to smooth out any flaws and help blend it into the original door.

its like frosting a cake, except the frosting dries in 5 minutes, so you have to work fast...which can lead to sloppiness, which means more sanding. case in point-

and with the grill installed. i think once i get it recovered in vynal it will be tought to tell it wasnt factory installed....which was the goal.

next step is to wire the truck and add 200sq ft of sounded deadening material to everything!!!
